Orr went undrafted but signed as a free agent with the Boston Bruins. He made his NHL debut in the 2003-04 season, playing one game against the Washington Capitals. Orr spent most of the 2003-04 and the lockout-cancelled 2004-05 seasons with the Providence Bruins in the American Hockey League (AHL), playing 125 games and recording 536 penalty minutes.
In the 2005-06 season, Orr was claimed off waivers by the New York Rangers. He scored his first NHL point in 15 games with the Rangers and dressed for one Stanley Cup playoff game against the New Jersey Devils. Over the next three seasons, Orr saw his playing time increase, dressing in 53 games in 2006-07, 74 games in 2007-08, and a full 82-game season in 2008-09.
Orr's physical play led to several suspensions, including a five-game suspension in December 2006 for a cross-check to the face of Washington Capitals' Alexander Ovechkin. NHL Senior Vice President and Director of Hockey Operations Colin Campbell termed Orr's infraction "reckless."
